Disconnect the batteries, shut off the fuel supply and put a "DO NOT OPERATE" tag in operator's compartment.
Removal Of Components From Engine For Modification (7W7085 Engine Conversion Arrangement Parts)
Parts to be removed, replaced or modified are as follows: 1-Turbocharger. 2-Turbocharger oil drain tube. 3-Exhaust manifold heat shield. 4-Cylinder block cover. 5-Governor housing rear cover. 6-Accelerator housing mounting bracket.See the pages that follow for specific information needed for each of the above parts, and any other modification or installation procedure that is necessary.(A) Turbocharger
(1) Remove the turbocharger from the engine.(2) Remove the original turbine housing, and install the new 6N1521 Turbine Housing as a replacement.(3) Use a new 1P451 Gasket, and install the turbocharger on the exhaust manifold. DO NOT do the procedure in step 4 that follows, until AFTER the installation of the air-fuel ratio control is complete.(4) Use the new 1S6595 Gasket to connect the turbocharger oil supply line. Use the new 9M4849 O-ring Seal and the 1P1255 Gasket for installation of the new 7W7098 Turbocharger Oil Drain Tube. Lubricate the bore with the lubricant being sealed, before installation of the O-ring seal end of the drain tube.(B) Exhaust Manifold Heat Shield
(1) Use the dimensions above and make a 3.0 (.12") wide cut (A), to the depth shown, in heat shield (1).(2) Use the procedure that follows to finish the modification of heat shield (1). a. Remove burrs and sharp edges from both sides of cut (A).b. Make section (B) completely straight by removing the angle bends at locations (C) and (D). This will permit the needed clearance for new parts to be installed at the rear of the governor.(C) Modification Of Accelerator Housing Mounting Bracket
Use the dimensions shown to make bracket (1) look like bracket (2) at location (A). Remove burrs and sharp edges. DO NOT INSTALL BRACKET (1) AT THIS TIME.(D) Modification Of Cylinder Block Cover
(1) Drill a 11.5Ø (.453"Ø) hole at location (A) in cover (1).(2) Use a thread tap to put 1/4"-18 NPTF threads in the hole at location (A). Remove all burrs and sharp edges.(3) Use a new 4M6480 Gasket and install modified cover (1) on the cylinder block with the original bolts and washers.Installation Of Air-Fuel Ratio Control
This procedure can be done with the fuel pump and governor either on or off the engine, but wherever the work is done, make sure the work area is clean and free of dust, dirt or other foreign material. (1) Remove cover (1) from the rear of the governor. (2) Pull shutoff shaft (2) back so lever (A) is against the governor housing. Install new lever (3) with new bolt to the dimension shown. Tighten bolt (4). (3) Install 4N5658 Vent Plug (5) into hole (B) in 4N5515 Adapter (6). Push plug (5) far enough into the hole so fins (C) are in the open inner compartment. This will keep vent plug (5) in place.(4) Use on 4B9365 Bolt, one 6B4198 Bolt, one 1B2718 Bolt and a 4N159 Gasket to install 4N5515 Adapter on the rear of the governor housing at the location where cover (1) was removed. (5) Install air fuel ratio control (7) with the 6L5773 Gasket on adapter (6), so fitting (8) is toward the cylinder block. Remove fitting (8) and install 5P2645 Elbow (11) with a 3J7354 O-ring Seal (see the illustrations that follow). For adjustment of the fuel ratio control, see the procedure given in SPECIFICATIONS AND REVISED RACK ADJUSTMENT PROCEDURES FOR VARIABLE HORSEPOWER FUEL SYSTEMS, in the February 4, 1985 Service Magazine. (6) Install 321268 Elbow (8) to modified cylinder block cover (9). Install 7W7018 Tube (12) between elbow (11) and elbow (8) in modified cover (9).(7) Install 3T3976 Solenoid Valve (13) with a 1J9671 Seal, in hole (D). Remove the 5M6214 Plug from the bottom of fuel system support (14); then install a 2N1287 Elbow (15) as a replacement for the plug.(8) Install 306984 Connector with a 1J9671 O-ring Seal in solenoid valve (13); then connect 9L5116 Hose (17) between elbow (15) and connector (16). Install 3K6905 Breather Valve (18) in the side of the fuel ratio control as shown.(9) Install the accelerator housing mounting bracket. Turn the stem end of elbow (15) so it is in alignment with the new slot that was cut in the accelerator mounting bracket.Installation Of 8W2864 Governor Control Conversion Group
(1) Remove 8D5297 Coupling (1), then remove the 9D5506 Rod End, 8D5295 Pin and the 8D5294 Retaining Ring under coupling (1). It will be necessary to remove the cable from the machine for removal of coupling (1) before installing the new 8W1007 Coupling.(2) Install a 8W1146 Yoke, 9H2910 Pin, and an 8W1007 Coupling with a new 3D2992 Seal as a replacement for the parts removed in Step 1. Position 8W1007 Coupling so the threaded hole in the side is up. (3) Install 8W1285 Switch (2) in the threaded hole in the side of 8W1007 Coupling (3). Use shims as necessary, between the coupling and switch, to permit the switch to be OPEN when the machine transmission is in first and second gear. (4) Drill a 18 mmØ (.718"Ø) hole at location (A), or any other convenient location, on instrument panel (3).(5) Install the 9D3127 Indicator Light Base in hole (A). Tighten the locknut to 16-22 N m (13-16 lb ft). Install a 7N5876 Lamp and a 9D2867 Lens. (6) Install 8W2865 Harness Assembly (4). Use the 4D7794 Clips and the 2H3755 Bolts with 9M1974 Washers to fasten the harness to the cylinder block and to the turbocharger oil line bracket.(7) Connect terminals (5) and (6) to transmission control switch (2), connect terminal (7) to the 3T3976 Solenoid Valve (installed on the air-fuel ratio control); then connect terminals (8) and (9) to the indicator lamp (installed to the instrument panel in Step 5). Connect terminal (10) to a good ground.(8) A. For 72V4231 - 72V4836 machines, connect one end of a 9D5216 Fuse Holder and Wire Assembly to terminal (11). Connect the other end of the fuse holder wire assembly to the terminal
